So I got my hands on an 04 Imola ZHP 6MT 101,200 miles
I do not know of any previous maintenance at this time, and assume everything needs to be replaced.
As it sits now the headlight lens need to be replaced. I'm going to try to polish them just to buy some extra time.

Ash tray cover is spring loaded. May have to remove it to exam it's condition.

Good thought. I was "told" that the oil was just changed about 1,000 miles ago. I do normally change the oil in any car I get, just to be sure. I however, won't be doing the oil change. I HATE changing oil. My catch pan is a little too small, so I always spill, then I have to clean, and dispose of 7qts of oil. I normally pay my indy $100- he uses Castrol full synthetic oil. PLUS, it keeps me in his good graces, so when something does arise, he is there to help me out. I consider this the price of an indy on stand-by. :)
Everything on the first pass was just order through amazon affiliate link. It has been a productive day.

Thanks Shawn. I am as well. Mostly I'm impressed my wife let me buy the car while still having this 540i. First drive to work today went swimmingly well.

congrats! my '04 imola sedan had 108K miles when i picked it up in april and the lenses looked JUST like those. my reflector bowls were burned so i ended up doing the TRS kit and bought new lenses from khoalty - at $80/pair, it's WAY cheaper than polishing them (time + polishing kit). i'd highly recommend the entire package.

6.6.14: New Battery today. Had a slow crank yesterday, and no start today. Battery measured 12.1v and started easily with a jump. Purchased Duralast Platinum H8-AGM.
Quick and easy fix. Love it when it is that easy.

Question for you guys-
I will doing the plugs next week, as well as fluid changes. When I looked at the car I noticed the VCG is seeping a little bit, however not anything that I would call a leak yet. Since I'm going to be in there changing the plugs, should I just add a VCG to the list? VANOS is fine and have no intention of touching that at this time.
Thoughts?
EDIT: I convinced myself to just order the part and do it.

I think it would be wise to do it if you can visually see it. Plus would make diagnosis of other leaks if they ever occur. Your not guessing between VCG and other sources. I'm planning on doing VCG and seals with my next oil change.

Might as well, but it is a bit of work. Plugs are very easy. Especially trying to get to the bolt nears the firewall on the low passenger's side. I had to use several different sockets and extensions. You may want a flexible joint for the ratchet. Get some RTV for the half-moons.

Having watched ElCid change his VCG (among other things) while changing the plugs on my car I will say there is a large gap of time in the two tasks to keep in mind.
Plugs are about a 2/10 while I would say the VCG is 3.5-4/10 only due to the multitude of bolts that need to removed as well as the other elements. In other words, you can be in and done with plugs in 30 min or less while I would allocate a good amount of time, 1 hr at least to the VCG just to ensure organization/review of steps.
EDIT: It's been debated on here many times, but I opted to use a little anti-seize on my plugs when I re-installed them, despite the originals coming out relatively easily I thought it was good idea to put a little on and torque to 22 lb/ft just to be safe.

Thanks. Got all of that in the garage. Since the coil packs will be out anyway- figure I should do the VCG as well. Plus, I have the benefit of driving around another car, so I can take my time.

Yes, I found good organization to be key when doing the VCG on my E36.
I've never used anti-seize on my plugs. I still have mixed feelings.

Slow start last night. I had to finish up the fence and planting three bushes, on top of that, my daughter didn't want to go to bed.
So- all I got done was to put the ZHP up on jack stands.

I'll clean it all up and reassess. It all looks to be pretty old stuff.
I need to swing by the harbor freight, since I can find a hex key bigger than 8MM. Not sure where I put them :(
Best thing like you said is to clean it all up and see where it is leaking from again.

Just being devils advocate on the Vanos seals... My 04 has 58k miles on it and has had BMW 5w30 every 5 to 6k (or once per year if didn't reach mileage) religiously.
Changed out the seals for $65 shipped from Beisan while doing the VCG, (no rattles, so no rattle kit) and I have noticed a great improvement in low end torque.
I do a mix of about 50/50 city/highway and I'd swear that I've even seen a 1.5 mpg increase. My route/gas/tire pressure/etc... none of it has changed.
For $65, and since you're already going to have it apart... seems like some low hanging fruit IMHO.

I finished everything up this morning around 7AM (after a good nights sleep and evening activities...). Let the car down, and she is now resting in the driveway. Told my boss I'm working from home today. I have a few things to finish up around the yard today before a big family party on Sunday. All in, at a snails pace (was about 80 in the garage) I finished everything up in about 3.5 hours.
The transmission fluid was black and nasty. I swear that was the original "lifetime" fluid in there. Car as 101k miles- so most likely. I took a sample, and will send to blackstone for fun.
The rear diff by comparison, looked great. The gear oil didn't smell at all, looked clean, and had a nice feel to it between the fingers (science right?). Obviously, still changed it. Cleaned up all the junk around the output flange seals. the drain plug I found to be a tad loose- perhaps the source of my leak? Who knows... Time will tell.
The valve cover was a breeze. Two of the caps (back passenger side corner) we not tightened down. I'm thinking someone changed the gasket before, and forgot to tighten them? Or over time they came loose. The gasket was in okay shape, not starting to get brittle. The spark seals were toast. Closer to plastic than rubber.
What are these grooves on the shaft? (sorry, potato picture)

Spark plugs that came out, were the originals stamped BMW. I thought PO told me he had them changed. Can't remember...
I honestly, can not wait to jump in drive! Figure it best to let the RTV set for a bit though. All bets are off come lunch time!
That valve train looks to be in good shape. Based off that picture it looks like your ccv system was replaced with the cold weather system. Sort of difficult to tell but looks like that hose from the valve cover has the sleeve on it.

Good eye from a crappy shot. Yes it does. Which is interesting, because the car has the "hot climate" package, and no heated seats ( :( ).
IIRC the original CCV system is not the cold climate version. When people replace the system, they have the option of going with the normal or the cold climate version. So on your car the previous owner kept up with oil changes that were every couple thousand of miles and had the cold climate version of the ccv installed to prevent sludge/mayo build-up.
Is your Alcantara? Heated seats are always a plus but with alcantara it is not that bad in the winter.

EDIT: Just drove the car to get lunch and back. The transmission feels great! That notchy feel is gone. I believe the transmission was a little low on fluid as well (since more went in, than came out).
Engine is SO much strong with the new plugs. I am one happy camper.

Got the blackstone report back, which what I believe to be the original BMW MTF (looks like my crappy hand writing was read as MTL....).
Pretty neat to see. Good piece of mind as well. Considering what came out was very black, and looked terrible.

Amazing! I used royal purple synchromax as the replacement, as I had good luck with it in my E36. The shifting before was a bit notchy. Felt like the synchros were not meshing up correctly. Gave me a bit of concern when purchasing the car, however we forward anyway.
The shifting is smooth and effortless.

Over the last few days, I love it! I love the sounds it makes. So far I've noticed an increase in fuel consumption. I have also observed a my phone smashing down the throttle much harder these last few days.
Once the newness wears off, I'm hoping for slightly better MPG. I really did it for noises.

I enjoyed my aFe CAI when I had it then I gave it to BP for his car which then ended up with Dario on his last ZHP....from there I can't remember where it ended up...not sure if the aFe CAI stayed with Dario's ZHP.
I ended up replacing my aFe CAI with the Gruppe M CAI. Got even more sound from the Gruppe M...:drool Making good progress on your maintenance thread! Keep it up :thumbsup

Didn't really think about upgrading. Actually, I didn't really have time. I actually had my shop do it. He only hit me for an hour of labor.
Since I was driving the ZHP down to DC, and needed them done, I went with stock OEM mounts.
I enjoyed my aFe CAI when I had it then I gave it to BP for his car which then ended up with Dario on his last ZHP....from there I can't remember where it ended up...not sure if the aFe CAI stayed with Dario's ZHP.

If the Gruppe was within my budget, I'd have gone that route. Truthfully, I shouldn't gave purchased the aFe, but, you know... Money burning a hole kinda thing.

I got my Gruppe M CAI for $300 shipped. Couldn't pass on this ;) If you wait long enough you will find them for this price range used in great condition :thumbsup

Oil sample taken last weekend in August and sent off to Blackstone. After getting "lost" in the USMail, it reappeared two days ago, and was delivered.
Blackstone noted high cooper levels. I'm hoping it is just the type of oil (unknown to me) that was used and not any sort of engine internals.
I've almost got 3k miles on this oil at the moment. I may sample it around 5k for comparison.

*I also have developed a pully/belt cry upon cold start up when temps are below 50*.
*Small update on the rear diff as well. Since I've cleaned off most of the oil/grime/dirt- nothing has re-appeared after 4k miles. I'm hoping this is good.

Same thing on mine. Not sure which one it is...I've read it most likely is the idler pulley, but I'm not sure. Leaning toward replacing all of them ,but I don't know if new tensioners are worth it as well...

Use the Rogue kit. It's cheaper. Belts I used were Dayco Poly W rib for quietness.

I was about to order the Rogue Pulley kit. It comes with the belt.
Replace the idler and tensioner pulley at the same time. Simple and easy.

Yeah. I generally try to turn down the lights inside.
One complaint I have against the subaru is the amount of dash light. Way too bright.

The covers are not in very good shape. I think they will need to be re-cleared. The clear is crumbling on one spot. I may or may not keep them.

Dane, Patrick doesn't have the hardware to install this strut bar. It will be installed at "Charrie's Garage" on Sunday if he hasn't installed it yet. I will have the hardware to have this strut bar installed :thumbsup Of course the strut bar will have to have some "Charrie detair" done to it before it is mounted ;)

Charlie is right. I don't have the hardware, and no time to run out today to grab it. So, hopefully we can put it in this weekend.

Surgery was completed on Patrick's headlights today. Everything was completed in 45 minutes with exception of reconnecting the driver's side H7 bulb... I forgot to reconnect that bulb. :facepalm
Other than that, everything else worked perfectly. Even swapped in a good set of headlight lens for Patrick. The old set were in dismal shape.
As suspected, his plastic headlight bowls were completely burnt...no surprises there!!

Oh and no install of the strut bar. The mounting feet seemed to be slightly too small at the bolt holes. I'll need to drill them slightly bigger.
I think if we dropped the front struts, then lined em up it would fit. But not going there. Rather drill them a bit.

I remember vaguely before restoring my headlights that my fog lights were brighter...seeing those before and after pics really show just how bad these ZKW headlights degrade...

Patrick, as someone who adores a clean engine bay, I FULLY APPROVE of these pictures! Love that bar and intake combo! Also, now that it is clean it will be SUPER easy to get in there every so often and keep it that way. Mine was detailed before I got it and it's a lot easier to keep it clean then get through that hump of cleaning a super dirty engine.
I can't wait to see more pictures going forward into the Spring. I definitely think the new headlight lenses go a long way in revitalization overall.

Owners of an intake system that replaces the factory box or repositions the filter to a new location will see no benefit from having that snorkel piece in place.
The piece functions much like a straw, only working in a system where the air has one way into the box. It does not function like a ram air induction cowl, as seen on 70s muscle cars. It doesn't provide cooling for the intake. And it gets in the way when you have to do anything that involves removing the electric fan.
I like the idea of the GruppeM intake, however it's performance will see no benefit over a stock box and a better flowing filter. The only thing it gains is that lovely straight six induction noise is more audible.
Patrick, the engine bay looks fantastic. I wish mine was that clean right now. Covered with oil, salt, years of track abuse and three miles of vacuum line lol.

i disagree. i'm running an aFe Pro Dry S, which has the provision for the 'snorkel', and i feel like it can only help - so i have elected to leave it in place. also, it takes a whopping 1min to remove it when you need to access the cooling fan or anything else. not a big deal.

An exposed filter with a large heat shield makes sense. That's why they left the hole in the shield. I've seen it in person and understand the concept.
The whole one minute for removal has never been the case for me. If we ever meet, I can show you a scar on my finger I got trying to remove the pop rivets. Pain in my ass and gets worse every time you reuse them.

One thing I loved with my intake was the snarl.
My turbo airbox is a pretty big restriction right now (and slightly broken) so I'm gonna fab up a big tubing system and run a massive filter through the fender well.

i removed the rivets and replaced with 10mm screws/retainers. longer service life and 10sec per screw removal time. :)

Das boots look really good ! Well done. On a different topic, I changed the oil on the e90 at 86,400 miles. Less than 4,000 miles later, she needed a quart of oil. Good thing the dash has warnings for it. Yellow means add one quart soon. Red means stop the car now.

Black leather- Shift boot and wheel are the only alcantra items in the car.
I'm leaning towards getting a combo wheel of alcantra and perforated leather. IIRC the one that Shawn bought Colin is what I want!

That is correct, the parking brake boot is alcantra as well, and I plan on keeping my shift and parking brake boot in that material. For the reason you mentioned, it makes the ZHP different. I agree that the full alcantara interior is really what sets it apart, but I have kids, I could never had that...
So, leather it is. I'm going to target a combo wheel. I've decided this. VP of Finance in the house approved this purchase.

I started driving this 80 miles a day last week. The miles will really add up now. A couple of small updates, and future maintenance items.
110,500 5/6/2015 Oil Change. Oil sent to blackstone for review.
I had the shop flush the coolant. I was reminding that pretty much everything in the cooling system is OE.
Maintenance needed:
*I suspect my passenger side end link it knocking. As the weight shifts in the car, I hear a clunk/ping/pop. I had the shop review everything under the car while the oil change was being done. Everything passed visual inspection.
*Rear Diff is still leaking, however, the leak is more a "weep" at the moment.
*The LCD panel in the climate control is leaking. Looks terrible, but it will have to wait.
*Cooling system refresh.... ASAP

Finally found some time to take care of house keeping items.
Started around 2PM with the outside temp around 85 and 98%humidity with a 95% chance of rain. Pulled the car into the garage, and started.
I went to work on installing my new dynavin unit. I didn't take many pictures, as my father-in-law and I were moving quickly to get this in during a nap...
I found the process fairly straight forward. Removing the enter air vent proved to be the hardest part.
Swapped out the mounting bracket and relocated the HVAC control unit. Like my bleeding LCD screen?

Still have a few small issues to work out. The location of the GPS receiver, and the Bluetooth mic. The mic is not picking up sound, and the receiver is taking far too long to locate a usable signal.
Overall I really like it. The glare is as bad as everyone makes it out to be.
Finally got work from Mike at Coby Wheels that my wheel as shipped and should be here tomorrow.

At least you can use guestimation until you get your replacement! Everything can be "counted". ;)
I always use 72 degrees on full auto, so no guesswork on my part if it failed. The price is right on that HVAC unit though so don't wait too long.

Was actually in the middle of buying with when the phone rang, email happened, and then .... this.
I thought $50 seemed fair for the condition promised.

Finally had my new rotors and pads installed on all four corners. I couldn't find the time, so tried out a new shop.
I like his work. 11/10 chance of using him again.

Ordered new smoked tails, smoked side markers, and smoked corner lenses today. The X5 set me back quite a bit with the start repair, then I whacked the rear tail lens of the ZHP with the baby stroller... I wasn't watching, baby was screaming, trying to be quick.

it's done a lot of road trips. i love it. i've never had a car this long (LOL, 17 months!) and still enjoyed driving it. it's a keeper.

Thanks. I ordered the smoked lenses to replace my boo-boo. Would have preferred to keep the hundreds in my pocket, but will also use an opportunity to upgrade when presented with one.

We had a storm on 8/4/2015. After working with insurance, getting the damage appraised, and getting on the shops schedule, we are mid way through September now.
The few pictures they have sent me, look freakin amazing.

I wish they picked up the entire tab. They picked up half of it. I would not have had this done otherwise, though, I'm a fan for life now.

I just turned 118,200 on my way to work today. The distinctive wobble and shudder of FCAB's are back. Anyone have any idea why the OE's would only last 14k miles?
I haven't gone under the car to check them out yet, but it sure does feel like FCABs.

The shudder is better, but still present. It is now more of a wobble upon braking at speed of 65+MPH. I still have the original control arms, so I am suspecting a ball joint could be in trouble.

I'm leaning toward the arms needing replacement, however a lack of time is hurting the progress.

Sigh.... Nope. Still OE cooling system, and the OFHG is seeping. Not bad enough to really need a repair, but bad enough to add rust protection to the block.

6.6.14: New Battery today. Had a slow crank yesterday, and no start today. Battery measured 12.1v and started easily with a jump. Purchased Duralast Platinum H8-AGM.
12.1.15: New Battery. Was completely dead upon returning from a 6 day trip to DC. Brought the battery to Autozone for testing and charging. Batter wouldn't take a charge and deemed dead on scene.
Replacement was granted via terms of warranty.
120,100 miles (~15k miles on that battery)

My Tapatalk app doesn't show the same love me on iPhone as android. So I didn't post this up here yesterday. I got it on the Facebook group though.
Went to go to work yesterday AM and ZHP would not stay running. Started right up, then stalled. Keeping my foot on the gas just bogged it down to a slow stall.
Last night I tore into it.

Could not get into the garage, so the driveway had to do.
Checked my fuel pump, sounded fine as in I could hear it. Left it alone for now.
Checked all vac lines.
Scanned for codes. Nothing.
Tore into the bay to get at the ICV. Found my DISA flap broken and the metal pin sitting in my intake manifold. Sigh...

And found my ICV carboned up so bad, it wouldn't move.

Cleaned with brake cleaner.
Reinstalled everything (even the DISA with its broken flap) and the car fired right up. Moved into the garage so I could have heat :)
Proceeded to rebuild my DISA valve (after feeding the kids, getting them in bed, cleaning house, and replying to a few emails for work).

She scrapped the old gasket out of the channel. Left it almost spotless. I would have given up long ago scrapping that crap out.
Let it everything set overnight and went to work this morning.

I did! I bought the VANOS and DISA rebuild kit about 5 months ago during the GAS group buy. Been meaning to do it for a while now.
I will also add, installing the Stett boots was much easier the second time. They seem to have formed their shape and fit was much better. I dreaded reinstalling. I even called Charlie to bitch about it. Super easy though.

Haven't updated here in a while.
4/2016 I had the following replaced
-Coolant expansion tank
-Coolant upper and lower hoses
-T-Stat
-Water Pump
-Installed H&R Touring CupKit
-New Rear Shock Mounts, Fronts were re-used (needed to save a few bucks somewhere. Tech said the fronts looked newer than 2004 and still in good shape. We re-used).
The front has settled nicely. I love the stance of the car now. The handling is the best this car has ever been. The rear shocks were completely blown. There was no bounce back when I pushed them down. The fronts rebounded, but slowly.
I need front spacers though.

Trans and diff fluid is usually a 30k interval for a drain/refill.

VANOS rebuild - due to time restrictions, I will order one from Dr. VANOS. You fella's think I should do my plugs at the same time? I changed them 30k miles ago. Normal life is 100k.... I will replace valve cover gasket.
A and C pillar replacement - B seems fine at the moment
Re-paint/dye rear deck - I haz the PURPLES!
Oil Change
Transmission fluid change - ugh... 25k miles on current royal purple. Still shifts very smooth.
Rear Tires
That should keep me busy for a while.

I went with DR.Vanos and no issues to report. Personally I would not touch the spark plugs but would do the Valve Cover and grommets like you said.
Trans and diff fluid is usually a 30k interval for a drain/refill.
Start with the most important stuff and trickle down.
Too bad I already bought the Bayesian o-rings to rebuild myself. At this rate, I know it won't get rebuilt. Only reason I mentioned the plugs, was more a while I'm there it would take all of 5 extra minutes to swap. But, the extra cost is, well, not needed.
Sounds like a good plan.

yeah, if the plugs were done 30K ago with OEM plugs (platinum), no need to replace now.
if you end up going with Dr. VANOS, i might be interested in your beisan kit. i need a kit for anando's car. ;)

Forgot to add fuel pump. I ordered it a little while back when I was having a slow start, extended crank issue (turned out to be the battery failing). So, with the part sitting in the garage, I should just install it. Probably should do the filter too.

Damnit! The sunroof shade came off its track last night.
That looks a bitch to replace. The glass needs to come out to replace those 4 little arms. Who designed that? ugh...

LOL. it wasn't bad to do - maybe 2.5hrs start to finish, which includes removing the valve cover. and i went pretty slow. :) you might save 1-1.5hrs by doing the Dr. VANOS unit.

Winter wheel repaired. Tire was leaking around the bead and valve steam.
I'll be mounting them up next weekend.

134,000 Miles - Winter Wheels installed due to a blow out in the rear. Too close to winter to purchase new tires for the year, so, winters installed.
- Additionally - The ZHP will go down for some maintenance. I'm hoping to get as much done as I can in about a month.
Front and rear pillars
Diff bushings
Transmission Mounts
VANOS rebuild
Oil Filter Housing Gasket
Valve Cover Gasket (w/rubber grommets)
Spark Plugs (been 35k miles)
Coils (because I have a new set)
If I find the cash a new LSD will go in.
Anything else you folks think I should tackle, while I'm there? The ZHP will be parked, on jack stands. Needs to be things I can tackle by my self.
