View Full Version : ZKW Burnt Bowl OEM Replacements

Hey all,

I have been plagued with the same issue that plagues every plastic bowl ZKW HID headlights for E46’s. Because you cannot buy replacement bowls alone, the solutions currently for burnt bowls are either living with dim lights or retrofitting projectors. The retrofit is a good solution but involves cutting and irreversible modifications to the headlight housings. After much research and connections through work, I have found a solution.

I have acquired some extra bowls for testing and as is the common case, they are yellowed, cracked, and lack the “mirror finish” plating. The bowls are plastic welded to repair the crack damage and then re-plated correctly using the same methods to plate them from the manufacturers. Below is a series of pictures documenting and comparing the before and after. The results yielded the increased output of a brand new set of headlights.

Headlight dis-assembly for headlight bowl replacement:
1) Remove trim piece and headlight washer cover below headlight using a flathead screwdriver wrapped in a towel (to alleviate damaging paint)
2) Remove (4) bolts securing headlight with an 8mm socket
3) Unplug all leads to headlight (high/low beams, auto adjusters, etc)
4) Remove headlight from car
5) Remove access cover behind low beam secured by two flexible tabs
6) Remove bulb from headlight bowl
7) Remove (4) torx head screws (not sure what size) securing headlight bowl in place
8) Remove plug for headlight shade motor located on headlight bowl
9) Carefully orient headlight bowl to remove from headlight housing
10) Installation is the reverse of removal

I am going to be providing this service for any individuals interested. However, the lead time is lengthy if I don’t have any completed so it will be just 2 or 3 individuals at a time. There will be an included core charge of $30 that will be refunded upon receiving your old bowls (this alleviates individuals having downtime on their cars). Bowls can be sent with or without the auto-leveling motors and shades, new bowls will be sent as requested with or without the shades (shades are an additional $15). The total price will be $260 + $30 core charge + shipping, $290 + shipping if no core provided. Shipping will be done using USPS flat rate boxing in the US ($17 + $3 insurance).

Currently, lead time is zero as I have 2 sets ready for shipment. The lead time I mentioned in my original post is if I run out of finished sets and thus lead time becomes 4-5 weeks.

As far as a warranty or guarantee of not burning up again, I cannot offer that. I understand any reservations you may have, but all I can offer is my experience, knowledge, and advice. Certainly a 30 day period will not burn them up, but whether they last another 5 years or 10 years, I cannot offer a guarantee for that. As I mentioned before, the plating is actually more robust than the OEM plating so my assumption is they will outlast the OEM plating on the bowls.

My estimate is that how long they last truly depends on whether you're one of those people who drives with the headlights on all the time including during the day, whether you use Auto headlights, if you only turn them on when absolutely necessary, or what times of day you drive primarily (combined with any of these other factors).

This is true. Personally, I run my headlights all of the time that I drive. I have driven with mine for about 12k miles with them on the entire time. No signs of any light degradation.

I forgot, are the bowls side specific or symmetrical? Not sure what my chances are of finding someone else who has just one burnt bowl, but we'll see. Otherwise I'll buy some AL metal bowls or the E9x M3 bowls and retrofit just my left side. Doesn't make sense for me to spend $270 (or $255 if I get core refund on one returned bowl) to fix just one burnt bowl.

So you couldn't sell me one then fix my one returned ZKW bowl? You'd still end up with a pair to sell.

How's business been?

Can you tell us a bit more about this metallic plating? How do you replate them? You say OEM method but I don't know what that is and I am geeky curious. what material are you using to replate and why did you pick that material? You said the new material is more robust. What makes you say that?

Now for questions specific to my situation. I have looked at my headlights from the back and they only have slight browning amazingly. Would you say this new, more robust material would be good as a preventative measure as well for people like me rather than waiting for the bowls to destroy themselves? If so, what is your turn around time? I don't drive my car often living in a big city. I would like to keep my original equipment if that was ok.

Unfortunately, I cannot take credit for the process. I outsource to a third party based on 'volume'. The equipment needed for the process is far too expensive.

The process is known as plastic 'metallizing'. It is a physical metal plating applied via heat to the plastic substrate. As far as the specifics of the process, I do not know them nor would I care to divulge them if I did. The increase in "robustness" comes from the use of a urethane base as opposed to a water based plating solution.

For your case, I would say if you can see any brown at all from the back of the bowls, the damage is already done. My guess would be if you were to disassemble them now, you would see much more burning from the inside. Turn around time is typically a month or so and multiple sets are completed at once. However, I have 2 individuals currently in line for sets that are being worked on currently.

I'm assuming this process wasn't developed for our specific bowl replacement/ shouldvebeencoveredbyrecall issue. So based on other applications how's the lifespan of the refurbishment fairing? Again, assuming it's being used for other headlight refurbishments or other reflective needs.

Anything done to the bowls themselves, or simply trying to fill in any cracks/holes and provide a smooth surface for the reflective metal? Nothing else to try to enhance the reflectiveness or direction of the beam?

My guess is that most manufacturers are using metal bowls now as can be seen with the e9x(?) metal bowl retrofits some are doing. They are still plated but the bond between a metal substrate and a metal plating is far better than that of a metal plating to a plastic substrate. I'm currently acquiring more cores so I will keep this thread updated once I get stock in.

Tony.... I plan to redo my headlight assemblies on my ZHP come May using full AE headlight inserts....I will be using my Nikon to take quality pics during this retrofit and update my DIY using the new pictures...I will let you know when that time comes...:)

This is a good option however the fact that the seller stated that " As far as a warranty or guarantee of not burning up again, I cannot offer that" that is a little bit unsettling.

Lightwerkz is double the price but those lights will last for years. Especially if you are planning on keeping the car for the long run. But if you plan on selling it, I think replacing the old bowls with these ones is the way to go.

On a side note, I haven't seen/heard any feedback from people that have had this done. Anyone know of someone that can speak to the improvements after our original bowls are "metalized"?

The only improvement to be had, per se, is that the lights will work as well as they did when they were new. It's effectively "resetting the clock".

I don't see a problem with this... aren't ZKWs supposed to be the best OEM? I see this as a very good option for anyone that doesn't want to modify their assemblies for aftermarket. Though, it would be nice to hear some feedback from those that have gone this route.

For OEM I went with the AL headlight assemblies then retrofitted the ZKW lenses into them. It was a very simple swap of just the lens and am very pleased with the light output. I went ahead and did the same for my M3's AL headlight assemblies and have to say that this is the absolute best way to retain the OEM setup :thumbsup

Yes sir it is! Did you get replacement bowls from clemsone46 or going another route? I'm pretty slow with working on cars and it took me about 2-3 hours per head light and only broke 2 plastic clips.

Knowing previous DIY'S you've done I'd recommend getting the bowls from clemsone46, if available. If I can do it anyone can.

besides replacing the whole assemblies, the bowl replacement is they way to go if you want to keep everything stock.... every other solution requires some kind of cutting, drilling epoxying...

Just an FYI to others with the same question, I offer the bowls with the auto-leveling shades and motors for convenience. This allows an easier removal and drop-in of the new bowls.

All bowls are sold but taking names for the next batch.

Just performed the swap with the refurbished bowls with shades I got from Clemsone46. I am a novice DIYer and was able to complete the swap with reinstallation in about 4 hours. The hardest part for me was figuring out how to remove the actual projector housing, once I discovered it took a bit of force, the 2nd set took 30min tops to perform. I would recommend getting the bowls with the shades and motors attached. Its an additional cost but made the swap so much easier to do. I know this probably isn't a permanent solution but Im hoping to get a year or 2 out of the refurbs. I'll update if anything changes.

The good: MASSIVE difference compared to the burnt bowls. Im running the Osram CBI xenon bulbs as well and Im almost ashamed to drive with this amount of light output and I feel like I'm blinding people. I'm not used to seeing light reflect off signs lol

The bad: Being a novice DIYer, I broke way too many things with my biggest issue being a windshield washer fluid leak caused during the headlight re-install while i was pulling at the lower trim/nozzle. The reservoir completely drained itself in an hour or so. :(:( I tend to use my washers quite often so this is very disappointing. Hopefully it's an easy fix.

Glad to hear they're a good improvement over the burnt out bowls.

Sorry to hear about the windshield washer fluid leak. I'm sure you can track it down, and shouldn't be too tough of a fix. If it's hoses those are cheap to replace, and if it's the reservoir it can probably be glued in some fashion since it's not under any significant pressure.

Also sorry to hear about the breakage of the headlight washer fittings but glad the bowls are performing well. The washer fittings are a bit 'finicky' and the plastic seems to get rather brittle with age. I had this same issue when I first completed the swap on my car and found that a lug bolt (I had some laying around) fit perfectly into the o-ring on the washer fluid reservoir to eliminate the headlight washers temporarily. Simply remove the headlight washer pump from the reservoir and gently thread the lug bolt into it as a temp solution so you can still use your headlight washers.

You can have plastic rechromed - Google it! There are several methods/processes - don't know what would be appropriate for the light bowls. I wonder if it could be wrapped?
